Prob I see is going with a large format, that takes cafepress and iron-on jobs pretty much off the table, although you might be able to merge a large piece printed over three of four sheets of iron-on xfer with a little creativity. Otherwise, there's silk screening, but that has some up front costs, not to mention that it helps if you know what you're doing with the tools in the first place.
